Why You Replace the Bolt and Washers — Not Just the Washers

Banjo hardware isn’t designed to be reused forever. Here’s what’s actually happening to the parts you’re tempted to put back:

• Crush washers are single-use. The washers deform to seal the banjo joint. Reused washers won’t re-form to the mating face and will weep coolant at every heat cycle.
• Banjo bolts stretch and corrode. The old bolt has already been torqued to spec and heat-cycled thousands of times. A fresh bolt torques predictably and seals the way the factory designed it.
• Coolant weeps at the banjo joint go unnoticed. The joint is tucked against the turbo, so a slow leak evaporates before you see a puddle. Meanwhile the cooling system loses volume and the turbo runs hotter than it should.

Component Breakdown — What Each Piece Does

• 1 banjo bolt (green-coated, cross-drilled) — the hollow bolt that passes coolant through the banjo eye of the coolant line into the port.
• 2 banjo crush washers — one on each side of the banjo eye. Seal the coolant passage against the mating surface when the bolt is torqued down.

Material Technology — Why Each Material Was Chosen

• Coated steel banjo bolt — correct grade, length, and thread pitch for the 6.7L Cummins turbo coolant port. Coating resists corrosion so the bolt comes back out cleanly next time.
• Single-use crush washers — correct material and thickness for the banjo joint. Deform when torqued to form a fluid-tight seal.

Install Notes

• Drain the cooling system before removing the old banjo bolt — open the radiator drain and catch the coolant in a clean pan for reuse or disposal.
• Clean the banjo eye and the port mating surface with a plastic scraper and a lint-free rag before setting the new washers. Old crush washer residue or scale on the mating surface will keep the new washers from sealing.
• Install one washer on each side of the banjo eye before threading the bolt in — never stack washers or run the joint with only one washer.
• Torque the banjo bolt to Cummins service manual spec. Over-torque crushes the washers past their seal range; under-torque leaks.
• Refill with the correct Mopar OAT specification coolant, bleed the system per the service manual, and inspect the joint after a full heat cycle.
